Some manufacturing processes apply a weather-resistant acrylic capstock over extruded foam PVC, or a complex composite material is extruded. Each method then passes through a roll stand that embosses a pattern into the material surface. Several problems can lead to non-uniform embossing depth:
Poor roll setup, roll wear, roll contamination due to transfer of capstock onto the rollers and elastic behavior of the compound (die-swell and spring back).
Several problems can result: Boards with different embossing depths can appear to be different in color due to differences in shadowing, thus causing customer complaints. Excessively deep embossing can weaken the capstock and lead to premature ageing. Shallow embossing creates scrap in the production shop and product returns by the distributor or decking contractor. In the worst case, complaints come from home owners who report inconsistent appearance after a deck installation is complete.
There are no industry-wide measurement solutions in use for measuring embossing depth. Some shops make periodic checks off-line using standard lab instruments such as Coordinate Measurement Machines (CMM). Others use hand tools or simple visual checks.
The CrossCheckTM Profile Sensors projects a 1 inch wide laser line across the embossed surface, which reflects the light through a lens onto a CCD detector. The high resolution detector captures the physical geometry of the embossing depth and displays the profile on the operator screen. The fact that the CrossCheckTM Measurement System is non-contact insures a stable reading every time. This also compensates for vibration or pass-line movement of material passing through the measurement station.
While the CrossCheckTM Software Viewer displays the profile real-time, the integrating caliper divides the 1” width into smaller segments and makes a peak-to-peak measurement for each segment. The final caliper reports the maximum, minimum and average embossing depth of all the segments.
